I am experiencing a similar issue with both Cardone axles and Rock Auto. Nothing has changed in the 2 years since this thread began. You would think I would learn my lesson after years of professional and personal experience, but I have to have a reminder occasionally.

The inboard splines are machined too big and Rock Auto's customer service is non-existent. They are replacing the passenger side with another (I pay return shipping of course). The driver side is out of warranty (waited too long to do the job) but I didn't bother wasting my time trying to install it. I just ordered some Carquest premium shafts for $288 including tax and shipping (15% off: FALL15).

I will let you know how it goes in a week or so but am feeling positive due to good past experiences with Advance (Carquest). If anyone wants those Cardone shafts, I plan to sell the uninstalled pair on eBay for $90 plus shipping with a full disclaimer of the potential problem.

Rock Auto has the Trakmotive half shafts for $43/each plus shipping and they typically work great. I always recommend swapping the c-clips from the OEM half shafts to the new ones, because they are shaped a little different and install better.

I made a point to try all the different brands of new CV axles on Rock Auto over the last few years. Trakmotive seems to be the most popular with the Tercel crowd but I had a massive problem with one due to a faulty c-clip -- it seems like that was an anomaly, most people haven't had problems with Trakmotive, but I ended up spending a week trying to get a stuck Trakmotive axle out of my car (which I had just put in a few weeks before) and having to order special tools to do so, and in the end the c-clip got shredded and left in chunks inside the transmission, so I'm personally leery about that brand. Again, my experience sounds uncommon with Trakmotive, but because of it I tend to go with APWI or GSP axles if I can. I have had no complaints about those brands.

I wonder if one could swap the axle only partially? I mean would it be possible to leave OEM gearbox inner joint and install rest of remanufactured axle to that joint?
